How to Choose the Right Foam Sheet for Upholstery, DIY and Home Projects

Most foam looks much the same on a shelf. A flat rectangle in white, grey or charcoal reveals very little about how it will perform, which is where a surprising number of projects go wrong. Polyurethane is a broad family of materials also used in coatings, adhesives and insulation, but flexible cushioning grades are the ones relevant to upholstery.

A seat cushion needs enough support to prevent the user from feeling the frame beneath it, and the right grade depends partly on the cushion depth. A thin dining-chair pad usually requires firmer foam because there is less material to compress before the base is felt. A deeper sofa cushion has more working depth and can use a medium or firm grade, with the final choice depending on the furniture and the level of comfort preferred.

Firmness, density and thickness are not the same thing

One of the most common sources of confusion is the difference between firmness and density. Firmness describes how soft or hard the foam feels when pressed. Density describes how much material is contained within a given volume. Although density often influences durability, it does not determine firmness on its own.

This distinction matters because high-density foam is not automatically the firmest. Dense foam can feel relatively soft, while lower-density foam can feel firm. Thickness is a third, separate property: the depth of the piece. Increasing the depth allows a load to be distributed through more material, but it does not make the cushion firmer by itself.

Measuring a replacement cushion

Accurate measuring is the difference between a crisp, well-filled cushion and a loose, sagging one. Old foam is a poor template. Over time, it flattens, rounds at the corners and shrinks away from the cover, so copying its dimensions often results in an underfilled replacement.

Where possible, remove the old foam and measure the empty cover instead. Allow the cover to settle into its natural shape without pulling the fabric, then measure from seam to seam and record the length, width and depth. Getting the thickness right

How deep should the foam be? That depends on the item and how heavily it will be used. Sofa seat cushions are often between 10 cm and 15 cm deep, but the correct measurement is the one taken from the furniture and its cover, not a standard figure taken from a guide.

Thin dining-chair pads usually require firm, supportive foam to compensate for their shallow depth. Window seats and benches vary widely, and an occasional decorative window cushion places far less demand on its foam than a kitchen bench used every day. Foam intended for sleeping generally needs greater depth than simple decorative padding, with the correct thickness depending on the user, the bed base and how frequently it will be used.

Use the original design to determine the dimensions. Increasing the depth without checking the frame or cover can cause a cushion to sit too high, prevent it from fitting properly or make the furniture look out of proportion. Consider the expected load as well, since an occasional chair faces very different demands from a family sofa.

Cushions for caravans, campervans and boats

Vehicle and marine interiors rarely follow standard household dimensions. Cushions may need to fit around curved walls, wheel arches, cupboards and storage lockers. Several pieces may also join together to form a bed, so the sections must align correctly when laid flat.

Measure each piece separately. In hand-built or older interiors, two cushions that appear identical can differ by a centimetre or more. Intended use matters as much as shape. Foam used only for seating can be selected differently from a dual-purpose cushion that serves as both a seat and a mattress. In the latter case, the foam should provide enough support for sitting without feeling uncomfortably firm for sleeping.

Standard open-cell upholstery foam is not waterproof. It should be used inside a suitable cover in a reasonably well-ventilated space. Where condensation, splashes or outdoor exposure are likely, a specialist material is the safer choice.
